Customer Profile

Reworld operates one of North America’s largest waste-to-energy (WTE) fleets, consisting of 34 facilities and approximately 178 induced draft (ID) and forced draft (FD) fans supporting critical plant operations. As equipment ages across the fleet, ReWorld is facing increasing reliability challenges and growing exposure to costly unplanned outages.

The Challenge

Over the past several years, Reworld experienced an increase in fan-related failures and emergency replacement requests at multiple facilities. One notable incident at a Florida facility resulted in an 18-day forced outage caused by an ID fan failure. With replacement lead times often extending 10–12 weeks for critical fan components, each unexpected failure represented a significant operational and financial risk. Key challenges included:

Aging fan assets distributed across a large geographic footprint
Limited dimensional and engineering records for portions of the fleet
Long lead times for replacement shafts and rotating assemblies
Growing maintenance costs and operational risk
Lost revenue from forced outages and reduced plant availability
Reworld sought a proactive solution that would reduce downtime, improve planning, and establish a long-term reliability strategy.

The Solution

ProcessBarron partnered with KCF to develop a comprehensive Fan Preventative Maintenance and Lifecycle Management Program designed to shift maintenance activities from reactive to predictive.

Phase 1: Fleet Assessment and Data Collection ProcessBarron began by reviewing existing engineering records and identifying fans where dimensional data and historical information already existed. Reworld then prioritized critical assets based on plant importance, equipment age, outage history, and spare-part availability. For assets lacking complete documentation, ProcessBarron engineers conducted on-site measurement campaigns during scheduled outages to capture critical dimensional and operational data.

Phase 2: Engineering Analysis Using collected measurements and operating data, ProcessBarron engineers analyzed the entire fleet and categorized assets into three strategic groups: Group 1 – Interchangeable Assemblies Fans that could be supported by a common rotating assembly and shaft design. Group 2 – Shared Forging Strategy Fans that could be covered through strategically stocked long-lead forgings and shafts. Group 3 – Unique Assets Fans requiring dedicated spare assemblies due to unique configurations. This engineering analysis created the foundation for a fleet-wide spare parts strategy.

Phase 3: Strategic Inventory Planning ProcessBarron developed recommendations for: pre-positioned rotating assemblies, dedicated spare shafts and forgings, critical component stocking strategies and return-to-service commitments based on asset classification. This approach significantly reduced replacement cycle times compared to traditional emergency procurement.

Phase 4: KCF Reliability Monitoring and Technical Services The program incorporated ongoing support, including: High-Definition Vibration and Temperature Monitoring, SMARTdiagnostics software for identification of faults detected and continuous monitoring of fans, pumps, motors, gearboxes and more. KCF’s dedicated Sentry Team provides global support and reliability expertise, helping identify issues before they become failures.

Phase 5: From Detection to Resolution Monitor → Diagnose → Service → Validate. KCF’s monitoring platform helps identify developing issues early, while ProcessBarron’s fan expertise and field-service capabilities support corrective action, validation, and return-to-service planning — an integrated reliability workflow rather than two separate vendors.

By maintaining engineering data and implementing strategic spare inventory planning, Reworld can reduce outage duration associated with fan replacement events by approximately days and possibly weeks.

KCF’s SMARTdiagnostics platform provides Reworld with a unified view of rotating equipment health across more than 1,000 monitored sensors, enabling earlier identification of developing fan issues at a scale that would be difficult to replicate manually.

Reduced Unplanned Downtime Risk
By combining continuous monitoring, engineering analysis, and strategic spare-parts planning, ReWorld has improved its ability to detect issues early and avoid extended outages caused by long-lead fan components. To date, ReWorld has caught and closed 684 confirmed failures, avoiding more than 6,300 hours of unplanned downtime.

The program helps shift fan maintenance from emergency response toward planned intervention, giving Reworld’s teams better visibility into asset condition, spare-part needs, and service priorities.
